Johnsonville: Reducing Downtime Through Work Prioritization and Integrated Planning and Scheduling

With the lack of a robust scheduling tool in SAP, the team at Johnsonville consistently found themselves facing challenges with planning and scheduling work effectively. This included doing so without visibility to labor capacity or to production lines that were not available, while also completing certain work orders in an unprioritized way, leading to unplanned downtime when less critical work was completed first. The team determined that a system was needed that could integrate with SAP to provide this functionality and support a better maintenance process.

With a tool selected to provide great visibility and that filled the functional gaps in the desired process, a cross-functional team of operations and maintenance members worked together to design a work order weighting system that all agreed with and helped ensure that the right work is prioritized and completed helping to minimize unplanned downtime.

Puget Sound Energy’s Journey Implementing an Integrated Work Management Solution

Puget Sound Energy (PSE) is an energy company serving Washington state for over 135 years. The company is currently working to enhance the customer experience in order to be the energy partner of choice for its customers. To better serve the external customers, PSE also had to focus on providing its internal customers (people who initiate, plan, schedule, execute, and close work) with state-of-the-art technology and processes.

PSE implemented SAP in the 1980s and has been using the SAP Work Manager and SAP Plant Maintenance solutions ever since. All these years, the focus has been on using notifications to track both scheduling and field execution of work with work orders being the financial tracker. This leads to various problems, such as supporting a non-standard solution, not leveraging industry best practices, having a lot of notification and order types (more than 40 and 170 respectively), multiple work orders to execute a single job, etc.

The Integrated Work Management (IWM) project aims at implementing new applications such as ClickSchedule and SAP Work Manager along with modifying existing applications such as SAP and PowerPlan in order to move to a more industry-wide standard EAM solution. The challenge in front of PSE was how to implement IWM within time and budget allocated without having to completely modify the solution that has been working for the past 20 years. Additional challenges were ensuring that the solution was well integrated with other transformation projects and business processes were defined, keeping the end customer experience in mind and also thinking long term with respect to IT strategy.

Join us to understand how PSE worked on rolling out the solution to one of its business units by consolidating the number of order types and implementing new software components such as ClickSchedule, SAP Work Manager, OpenText, etc. We will cover details around what was implemented, challenges faced, lessons learned, and benefits reaped.

Moving Beyond "Standard" SAP to Reduce Business Pain Points

We’ve all heard the complaints:

  • SAP is too complicated.

In 2017, Owens Corning formed the Enterprise Asset Management Technology Platform and began gathering pain points from business units. The lengthy list of pain points was prioritized, and it began experimenting with small-scale proofs of concept to prove out possible solutions. Today, it has moved several of the proofs of concept to full-scale deployment to its 70-plus facilities on SAP Plant Maintenance. These include a new document management system, work identification portals, Power BI-based reporting system, and a technician-oriented SAP Fiori® app. The EAM platform now tracks business benefits from these projects to fund additional proofs of concept and improvement projects consistent with the rolling three-year road map.

Toronto Hydro Modernizes Field Workforce Through SAP’s Mobility and Scheduling Solutions

In October 2018, Toronto Hydro went live with a new ERP system, ‘Enterprise Connect,’ an SAP-based suite of applications that replaced a 16-year-old legacy system and 31 custom applications to more effectively serve its 768,000 electric customers. This included various modules to support finance, HR, payroll, materials management, project and portfolio management, project systems, plant maintenance, and more. Within the engineering and construction and electric operations, procurement and customer care divisions, SAP’s multi-resource scheduling module and SAP Work Manager application were deployed to more than 400 internal Toronto Hydro staff and external contractors to move crewperson work result details from paper to mobile and allow equipment updates, maintenance inspection results, and time entry submissions electronically throughout the workday.

This session will describe the solution components, key business benefits, lessons learned throughout the journey, and will include a system demonstration of the SAP Work Manager 6.4 mobile application.

At Glencore Coal Australia, the largest thermal coal producer in the world, Colin Kirkwood is the asset manager for 15 operating coal mines with an annual maintenance spend of over $1 billion. Having a diverse and dispersed array of assets—from underground fixed assets to excavators to a truck fleet of over 450 vehicles—means Glencore requires asset performance metrics that work across different operating contexts. From Miserable BoMs to Visual BoMs at Shell Upstream Deepwater Gulf of Mexico

Shell Upstream Deepwater Gulf of Mexico has consistently received feedback that we need to improve our bills of materials (BoMs) to ensure we get the right parts offshore at the right time. Significant man-hours are consumed to research, validate, and order parts for maintenance activities. Inaccuracies in the current material master records (MMRs) and BoMs cause delays, rework, and poor-quality repairs that can result in unnecessary facility maintenance spend, production deferment, and/or regulatory attention. End users have little confidence in existing MMRs and BoMs and often defer to purchasing generic material specified by vendors, sometimes without an outline agreement. But how bad is it? Here are a few statistics:

  • As many as 70-80 percent of all MMRs are inaccurate or duplicated.

  • Over 20 percent of all MMRs have no manufacturer listed.

  • Over 20 percent of all MMRs have no manufacturer part number.


The result is BoM usage hovering around 5-10 percent. So, what is the path forward?

A zero-based BoM project was piloted on one of our offshore platforms. The pilot was designed to incorporate three distinct phases…build, fix, and sustain. The scope of the BoM project includes:

  • Creation of complete and accurate BoMs for centrifugal pumps and some non-solar compressors

  • Creation of an illustrated parts book (visual BoMs) for applicable equipment

  • Adoption of a BoM sustainment program


While the pilot is still underway, thus far the visual BoMs have been very well received by our end users (maintenance planning team members and technicians). It takes the guesswork out of ordering materials and will definitely help eliminate rework and increase maintenance planning efficiency. Over the past three months, we have created illustrated parts catalogs for 35 pumps and one compressor.

Maintenance Business Transformation at CNOOC (Previously Nexen Energy)

An effective end-to-end maintenance process is a cornerstone of a safe, reliable, and efficient plant operation. In early 2017, several disparate business-led initiatives were being kicked off to improve performance of the Oil Sands business, specifically its costly maintenance processes from initial notification to execution and closeout of work.

The SAP Solution Centre (SSC) within CNOOC saw an opportunity to partner with Oil Sands to manage these initiatives under one umbrella. The Maintenance Continuous Improvement Program (MCIP) was created as a result, and the journey would continue over the next one and a half years.

All aspects of people, streamlining business process, system enhancements/automation, reporting, sustainment, and benefits realization were in scope.

Furthermore, the entire design to implementation was achieved using only internal resources while maximizing standard SAP functionalities.

Accordingly, the MCIP was really a maintenance business transformation exercise to improve the efficiency, safety, and profitability of the Oil Sands business.

The end-to-end maintenance lifecycle was dissected one process block at a time using an agile project management approach. The SAP/IT team would facilitate lengthy discussions on current challenges, improvement opportunities, and industry best practices with the core project team. The to-be state would be refined several times before going to the Oil Sands leadership team for final review and approval.

In the end, the MCIP has established a framework of best practices across the maintenance lifecycle. Several benefits such as greater productivity, efficiency, reduced costs, and safety risks have already been realized.

  • Innovating troubleshooting concepts to address minor issues quickly that don’t require planning and scheduling resources, thus allowing planners to focus time on complex and longer-term jobs

  • Introducing a Latest Acceptable Completion Date (LACD) concept that establishes an agreed upon due date for repair, setting expectations for support groups via sub LACD’s and getting all stakeholder groups to work directly in SAP

MRP: Inventory Management and Work Management Integration

Inventory management and material requirements planning (MRP) utilization are truly dependent on each other. Almost 10 years on SAP and we have realized that MRP driven-demand planning and forecasting continue to feed and impact optimal inventory management techniques. The challenges and business expectations to maintain the right inventory mix at optimal costs to support projects has grown exponentially in the utility industry. It is to be noted that SAP Plant Maintenance work order data quality is a critical contributing factor to MRP in support of best inventory management methodologies, along with MRP materials master data such as lead times, safety stock, and vendor performance.

As Southern California Edison continues its tech journey down the path to SAP S/4HANA®, in collaboration with our work management teams, we refreshed our strategies within IPSEC model when it came to materials master data governance and data quality. We began to start using SAP to effectively manage all our materials master data, MRP settings, procurement, vendors, transmission and distribution (T&D) field needs, and any other discipline that we required. We have made minor business and technology custom enhancements to support better inventory management techniques.

We’re on the verge of the artificial intelligence (AI) gold rush. And just like past gold rushes that have occurred in the past, a minority of players will make money from finding the gold. Yet, many more will become wealthy by living off the miners with food, supplies, and services.

Corporate innovation centers, startups, and incumbent tech companies have started using AI and machine learning to solve real business problems in domains such as enterprise asset management, procurement, contract management, supply chain management, and across industries such as manufacturing, consumer packaged goods, health care, transportation, energy, and nearly every other industry beyond high tech. The profound transformation for knowledge workers and professionals will be that AI and machine learning doesn’t do their job, but rather, humans will decide when to tell machine learning to do the work. This is a prime example of the human component of machine learning and the importance of creativity when machine learning is in play.

By 2020, experts predict that 50 billion things will become connected to the internet. To put this in perspective, that means nearly seven connected things for every person on the planet. Current predictions are that $19 trillion of value will be created as billions of things, data, business processes, and people become connected.

Transforming the SAP User Experience at Union Pacific Through Mobility and Agile Practices

To support railroad maintenance, Union Pacific maintains 40-plus mobile warehouses spread over 22 states and 32,000 miles. These warehouses used SAP GUI for HTML screens and paper and pencil to perform goods issues, goods receipt, and physical inventories. A small IT team used Agile methodology to transform the user experience and quickly deliver the mobile product to market. The product runs on the Zebra TC56 to leverage barcode scanning and user interface (UI) best practices to drive efficiencies. The speed to market and adoption of the product was only achievable through active product owner engagement and decision-making.

Most SAP journeys start out with a period of significant change as the business learns a new system and comes to terms with more integrated processes. Implementation focuses on process and data with little time dedicated to user experience. Three years into Glencore Coal’s SAP journey, the business was comfortable with SAP. However, there was still significant scope for improving user engagement and efficiency.

Having already invested substantially in SAP ERP Central Component, it was important that the solutions would use tools that the organization already owned and could develop itself. Improvements needed to be made without a move to SAP HANA®, SAP S/4HANA®, or required further investment in additional third-party solutions.

Glencore Coal’s next steps were based on a deep dive into its users’ needs and then designed to three core principles: engagement, efficiency, and reinforcing business process.

SAP GIS Integration with Work Manager at Lincoln Electric System

Lincoln Electric System (LES) started looking for solutions that would allow the company to simplify its transmission and distribution maintenance processes and improve the user experience. LES redid its enterprise structure, decided its functional location hierarchy, and worked on its internal maintenance process.

The biggest technology challenges that LES faced to make its new processes work were the following:

  • How can we keep 3 million equipment attributes in sync between GIS and SAP?

    • LES now has a GIS: SAP Master Data integration tool which allows GIS mappers to sync all of their changes to SAP after they are drawn in GIS. This solution went live in May 2018.



  • How can employees not trained in SAP easily create notifications and display work orders from a map?

    • LES developed a GIS-based app which allows users to create notifications for an SAP technical object by simply clicking on a GIS object and entering a minimum amount of data. This solution captures the geolocation of the issue, which is then used by SAP Work Manager to help the technician easily find the issue. This solution also allows the user to display notifications and orders on a map.




How can we make SAP Work Manager user friendly?

  • LES partnered with VESTA to improve SAP Work Manager’s user experience. Small changes on the standard Work Manager screens help non-tech-savvy users feel more confident with the solution.
